sorry to hear this. I was running h&r's before the HAS and didn't notice any sounds, or anything to the level of what I have at the moment. KW told me they have experienced these sounds on stock suspension cars even b/c of the front suspension design, but if that was the case I think we would have a lot of frustrated owners by now, b/c the popping gets old in a hurry

I didn't do the install for my KW HAS. Went to EAS as they had lots of experience and I've had zero issues. When I used to wrench on my own cars, I always made sure to pre-load the suspension before I torqued everything to final spec, i.e. I'd put a jack under the brake caliper assembly and lower the weight of the car allowing suspension to compress before torquing down all the various suspension joints, sway bar links, etc. to spec. Never had any issues with squeaking or popping noises with any of the coil over suspensions, springs or shock installs on any of my cars.

BTW, I'm not sure if springs seating properly on KW HAS is a big deal. When I adjusted the front and rear heights, the front coils rotated a lot and I don't think they ended up in exact same position as when I started. The rears moved a little bit. In both cases, no adverse effects at all. No noise or anything. Good luck to those of you dealing with this issue. Hope you figure it out.

Regardless, thrust sheets are still a great idea as it would allow you to spin the height adjustment collar easily without the springs moving.

I still have noise. the 70mm sheets are barely too small. on a limited time frame we were able to trim the plastic sheet and install, but not the metal one yet as trimming that is going to take a little more time....we are only talking like 2 mm's unfortunately.

Regardless, we quadruple checked the installation and everything is how it should be. to confirm, we literally had every mechanic in the shop come over and check things over to make sure something wasn't overlooked.

few observations though this time around. i had a TON of dirt and pebbles, etc in the suspension. it seems to be common for our cars as we are getting the brake issue also, but im really tempted to try to find an offroad 4x4 sleeve for at least the front. the other observation is the coil finish is worn off in areas on the second coil from the bottom, and we are thinking this contact is an issue obviously. we have a few ideas we are going to try tomorrow to see if we can come up with a remedy.

Hope you can get this fixed bud. Shouldnt see any rubbing with the rubber seats on the bottom though?? They did use the new rubber seats right?

I drove 400 miles in varying conditions since I had mine fixed. Not a noise.

Thanks man...we used everything that was supplied by kw. fairly good news today actually.
We used a nissan spring isolator part that does essentially this:

http://www.e90post.com/forums/showthread.php?t=609774

The noise is 75% better now. I know it doesn't truly fix the bind, but makes tight turns and inclines sound much much better.

Not sure if your issue is the same as mine, I needed to add a 3mm spacer as my inner wheel was rubbing on the front struts. It was murder making turns, metal on metal. After a lengthy review of the install, we added 3mm spacers and I no longer have any issues.

That's interesting..glad you got yours figured out. Im running 15s all around and my issue really is the coils as the finish being worn has shown us whats going on..hopefully adding a coupla more isolators next week makes it more tolerable.

i know a lot of people had the same problems on audi's and bought sleaving kits for the springs which isolated them from rubbing each other and it fixed the issues

Great to hear! I Really think my issues have been just bad luck, and maybe something to do with how the front at complete max height. Regardless, we added more isolators and the pinging while there, is much more tolerable

I apologize but I don't have any video. My sound comes from popping when the front springs get in a bind, but my rear is quiet. The pop is still there, but it's just more subdued now in the front.

Has anyone else had issues? And has anyone found the right thrust sheets? Size wise?

None needed with a good install. No noises here and 4000 miles all the way down.

No noises with my recently installed HAS kit either. Only about 50 miles on it so far, but haven't heard a thing. I always thought the slow speed popping sounds were caused by sway bars.

since the isolators have minimized the noise for me, I stopped looking for larger diameter thrust sheets. im still overall very happy with the setup and as mentioned, im at the most minimum drop up front, which could have something to do with the spring bind, as I don't know anyone else running the fronts all the way up.
